Hogging out Precision Board at a depth of 2.25″ on 1st Pass with X-Edge

Jim Dawson with Synergy Sign wanted the ability to machine through 2″ thick Precision Board HDU in a single pass, but he didn’t have a router bit that could get the job done.  He reached out to X-Edge Tools to see if they could develop something for him.  They worked extensively with Jim to create a new ball nose router bit (XCT518) that was up to the task.  Dawson successfully tested it out on a sheet of PBLT-30 Precision Board HDU from Coastal Enterprises.

“Hard to believe, but the new bit hogged through the Precision Board at 500 inches per minute while maintaining a nice, clean edge,” Dawson stated.  “More importantly, I was able to rout the material at a depth of 2.25″ on the first pass,” he added.

“I contacted X-edge tools with a need for a longer tapered ball nose bit that would allow single pass machining in 2” high-density urethane material.  X-Edge obliged and worked with us to develop and prototype and bring that bit to market,” says Dawson.  He adds, “what we got in the end was an amazing piece that allows us to machine faster and more accurately thanks to X-Edge!”

Jim’s MultiCam CNC went down to a depth of 2.25 inches at 500 IPM and 16000 RPM on the first pass.

Jim tested the new router bits from X-Edge by designing some test shapes using Enroute software and routing them out of a single sheet of Precision Board PBLT-30.

Fabricating the Amish Country Sign with Precision Board, Steel & Concrete

When Jim Dawson with Synergy Sign was asked to design and install a sign for his client’s new luxury hotel, event center and Amish Country Theater complex, he knew it had to be big enough to draw attention from nearby State Route 39. At 24’x24’x4′, the Amish Country sign ended up being the largest sign Dawson had ever built.  He used steel, concrete and Precision Board HDU to accomplish this huge task.  Read on to find out how Jim and the team at Synergy Sign constructed the Precision Board HDU part of this behemoth sign.

Six signs in total were routed from PBLT-18 Precision Board HDU, with three for each side of the frame.  Two signs were 4’x14’x1″ and one was 3’x14’x1″.  Jim routed wood grain texture into the signs and then made a 45 degree bevel around the letters to give the illusion that they were popping out. The Amish Country green background was done with a second layer of 1” thick Precision Board.

Jim and his team created galvanized steel boxes that were 6″ wide and screwed and glued the Precision Board signs to both sides. He used the same steel beams and fabricated mounts for the LED sign.

Dawson says, “the bands on the posts that look like steel straps were actually made out of PBLT-30 Precision Board.”  He adds, “giant oversize rivets were cut into a dome on the router and we used 4 inch thick PBLT-18. Then we made them faceted by grinding them into the surface with our sanding bench.”  Jim attached the rivets to the “steel straps” to complete the look.

Dawson used several different paints for this job, including Novacolor metallic paints for the straps, Sherwin Williams on the concrete and Kemiko paint on the sign faces.

Design to completion on the Amish Country sign was six months with about three days of routing time for the Precision Board HDU on their MultiCam 3000 CNC using X-Edge router bits.  Jim says, “we had twelve 4’x8′ sheets of Precision Board that would have needed to be carved.  Because it would have taken 15-16 hours per sheet to carve in 3d, we instead used the Rapid Texture feature in our Enroute Software.” (Ed note: You can read more about Rapid Texture HERE) Jim says it made sense to do it that way given that the texture didn’t need to be super detailed, it just had to look good from a distance.

Architectural Ceiling Design for American Girl New York

When American Girl wanted a unique architectural ceiling design for their new store in New York, they got in touch with Moss Retail and Environments who, in turn, contacted Jim Dawson at Synergy Sign and Graphics.  He consulted on the design and mounting for about six months and once the designs were approved, Jim got the go ahead to make this creation a reality.  Dawson fabricated the design out of large sheets of Precision Board HDU at his shop in Ohio, which were then broken down into smaller, shippable pieces that were sent to New York and then reassembled.  We talked to Jim to get some tips on the architectural applications of Precision Board as well as how they mounted the intricate designs on the ceiling.

“We used PBLT-18 in both 2 inch and 3 inch thicknesses,” said Dawson. “These shapes were cut from several large sheets of Precision Board from 4′ x 8′ up to 5′ x 10′,” he added.

Synergy was sent auto cad drawings of the ceiling and the individual profiles. They used Enroute Pro and nested everything to cut out the individual pieces. There was a “Part A” and “Part B” which resulted in the fabrication of a lot of small pieces- 60 of one part for example.

Dawson said, “For the large complicated petals, we cut the 10′ by 10’ designs in half so the pieces were smaller for shipping and then reassembled. Installers used Bondo to reattach them after shipping and then touched up the seams.

It was at this point that the individual pieces of Precision Board HDU had to be mounted to the ceiling.

When Moss and Synergy designed the pieces, they wanted an install method that would be completely hidden and wouldn’t need a ton of touch up in the field.  PBLT-30 Precision Board pucks were created that were attached to the ceiling via screws and zip toggles.  They routed corresponding pockets in the backs of the petals so the pucks could drop inside.  The petals were then glued to the ceiling using fast set epoxy.   It made for a completely hidden mounting system.

One small issue that Dawson had was finding a bit that they could use to cut the material. “We did a lot of testing because it’s hard to find bits long enough to cut 3 inch material. We did speeds and feeds calculations and it turned out that one of the cheapest bits we bought worked the best.”  Jim used a ½ inch diameter x 5” long four flute low-helix spiral bit from Hartlauer that was classified an end-mill. He spent $25 on it.

The entire project took three days of routing and 4 days of finishing / packing and was shipped in just short of 1 week.
